Headcount Reduction Projects:

  • Underbody Protection Operator Platform - Found that the underbody protection masking operators were underutilized through ProPlan analysis
  • Introduced a platform and re-routed fire lines with collaboration from the facilities team in order to connect the robot operator platform to the underbody protection masking station
  • One headcount per shift was removed from the masking station, and the robot operator became responsible for taking care of both tasks now that they were able to access the masking station
  • E-Coat Stage 4 Ultrafiltration (UF) to Reverse Osmosis (RO) Conversion
  • Converted E-Coat Stage 4 from UF to RO water to reduce E- Coat runs and paint defects
  • One headcount per shift was reduced as the air blow-off process for removing E-Coat runs was no longer necessary

Optimization Projects:

  • Seam Seal Conveyor Optimization - Implemented new proximity switch locations to reduce the gap between skids on the seam sealing line
  • This allowed for reduction of the conveyor speed which eliminated downtime from quality stops
  • Phosphate Heat Exchanger - Installed a backup phosphate heat exchanger in the pretreatment line to avoid unnecessary downtime from sludge buildup
  • Reduced production team member overtime hours as now one of the two heat exchangers could be cleaned and maintained throughout the regular work week
